Applying a Cut to a Curved Surface

Recently a customer asked for advice on creating some complex gear shapes. The technique I showed him helped him achieve what he wanted and it was an interesting case so I thought I’d share the technique.
above is a much simplified example of what we achieved.
The technique is based around creating an intersection curve on the curved surface. The video below shows how it is done.
